Zusammenfassung: The process of lime burning in shaft kilns is very complex due to a large number of influencing parameters. These parameters include the operating conditions, the geometry of the kiln and the type of stones to be treated. A large number of parameters make optimization of the process or designing the kiln empirically tremendously challenging. On the one hand, the kilns respond slowly to variations in parameters in that dimension that it takes days before any noticeable change could be observed. On the other hand, the continuous measurements in the moving bed of stones are difficult. The measurement of the axial temperature profile is also of limited practical use due to the following considerations: First, the Ni-Cr-Ni thermocouples (Type K) fail at the temperature above 1300 C. Though the measurements above this temperature are possible using Pt-Rh thermocouples (Type S) but it renders the process costly. Second, the movement of the solid bed along with the formation of dust could cause damages to the thermocouples. Thus the simulations could be an alternative to measurements to provide with the profiles of temperature and therefore insight the combustion process of lime. Since the kilns are operated differently depending upon their design, a suitable simulation must be devised for each type of the kiln. A mathematical model has been developed in this work for each of the three types of the shaft kilns i.e. normal shaft kiln, PFR kiln, and mixed-fired shaft kiln which can simulate the entire process inside the kiln. Each model consists of a system of ordinary differential equations based on mass and energy balances coupled with a discrete reaction model based on the core-shell model. These models could calculate the axial profiles of particle and gas temperature, decomposition, wall heat losses, and pressure losses. Moreover, the combustion calculation based on mole balance is implemented in the process model so that the composition of the exhaust gas could be determined. First of all, the void fraction of monodisperse and polydisperse beds of stones were determined experimentally. The knowledge of the void fraction of the packed bed is essential for a profound analysis of fluid dynamics in this bed. It influences the heat and mass transfer, the residence time, and in particular the pressure drop. Moreover, the void fraction has an influence on the exhaust gas temperature and thus on the energy consumption in the shaft kilns. In this work, the void fraction was thoroughly studied considering the effect of the particle shape, the flow of bulk materials, and the height of the packed bed. A simulation model has been presented for the normal shaft kiln with polydisperse or monodisperse packed bed, with which the influence of the parameters on the entire process in the kiln could be followed. PFR kilns consist of two shafts and are operated periodically. The modeling of the process in these kilns is very complicated due to the temporal change of the temperatures in the two shafts. Therefore, a two-shaft model has been developed, which simulates the average temperatures in the kiln with polydisperse or monodisperse packed bed. In order to develop a similar simulation model for mixed feed shaft kilns, the combustion behavior of the lumpy coke and anthracite must be investigated first under the shaft kiln conditions. The burning behavior of the cokes and anthracites exerts a strong influence on the kiln process. The burning properties depend on the composition, ash content, density, particle size, and particle size distribution. Therefore, another goal of this work is the development of a measuring method that can analyze the burning behavior of lumpy cokes and anthracites under shaft kiln conditions. For that, experiments were carried out with different coke and anthracite particles in different gas atmospheres. The resulting findings can be incorporated directly into the simulation program of the mixed feed shaft kiln. With the developed simulation model for the mixed feed shaft kiln with both, monodisperse and polydisperse beds of coke and limestone could be simulated under sub-stoichiometric, stoichiometric, and super-stoichiometric conditions. The development of the stable solution algorithm has been very challenging and timeconsuming as the position of the decomposition zone has to be determined every time a parameter was changed. With the developed program, the axial profiles are calculated of the shell and core of stones, the gas temperature, and the decomposition of lime. By using this information, the specific energy consumption, the residual CO2 content, the discharge temperature of the stones, the exhaust gas composition (dry and wet), the exhaust gas temperature, the pressure drop, and wall heat losses can be determined. This program could prove economically very beneficial as it can optimize the combustion process in terms of product quality and energy consumption with the variation in throughput, fuel type, fuel composition and type of stone. Moreover, this program could be used to train the personnel.
Das Kalkbrennen in Schachtöfen ist ein sehr komplexer Prozess, da eine Vielzahl von Parametern maßgebend ist. Diese Parameter sind die Betriebsbedingungen, die Ofengeometrie und Art der Steine. Auf Grund der Vielzahl der Parameter ist eine Optimierung des Prozesses oder die Auslegung eines Ofens auf rein empirischem Wege sehr schwierig. Zum einen reagiert der Ofen sehr träge, so dass sich Parameteränderungen erst nach Tagen bemerkbar machen. Zum anderen sind kontinuierliche Messungen in der absinkenden Steinschüttung schwer möglich. Die Messung von axialen Temperaturverläufen ist nur bedingt aussagefähig, da einerseits Ni-Cr-Ni- Thermoelemente (Typ K) oberhalb 1300 °C versagen. Demgegenüber sind Messungen oberhalb dieses Temperaturniveaus mit Pt-Rh-Thermoelementen (Typ S) zu kostenintensiv. Außerdem können aufgrund der Bewegungen des Festbettes mit Staubbildung auch Thermoelemente während der Messungen beschädigt werden. In diesem Fall sind Simulationen ein alternativer Weg, um die Profile der Temperaturen und die Kalkbrennen wiederzugeben. Da die Öfen je nach Bauart unterschiedlich betrieben werden, muss für jeden Ofentyp ein passendes Simulationsmodell entwickelt werden. Daher wird in dieser Arbeit für jeden der drei Ofenbauarten Normalschachtofen, GGROfen und mischgefeuerten Koksschachtofen ein mathematisches Modell entwickelt, mit dem der gesamte Prozess im Ofen simuliert werden kann. Die Modelle bestehen im Wesentlichen aus einem System von gewöhnlichen Differenzialgleichungen, die auf Energie- und Massenbilanzen beruhen, gekoppelt mit einem diskreten Reaktionsmodell basierend auf dem Kern-Schale-Modell. Mit den berechneten axialen Verläufen der Partikel- und Gastemperaturen sowie der Zersetzung werden auch die Wandverluste und der Druckverlust ermittelt. Des Weiteren ist eine Verbrennungsrechnung auf Basis von Molbilanzen im Prozessmodell implementiert, so dass die Zusammensetzung des Abgases ermittelt wird. Zuerst wird der Lückengrad in monodispersen bzw. polydispersen Schüttungen mit einem engen Korngrößenband experimentell ermittelt. Die Kenntnis des Lückengrades innerhalb eines Schüttbettes ist für eine tiefgründige Analyse der Fluiddynamik in diesem Bett unerlässlich. Er beeinflusst den Wärme- und Stoffaustausch, die Verweilzeit und insbesondere den Druckverlust. Weiterhin hat der Lückengrad Einfluss auf die Abgastemperatur und somit auf den Energieverbrauch in den Schachtöfen. Der Einfluss der Partikelform, der Bewegung des Schüttguts und der Schüttbetthöhe auf den Lückengrad wurden untersucht. Ein Simulationsmodell wird für den Normalschachtofen mit polydispersen bzw. monodispersen Schüttungen vorgestellt, mit dem der Einfluss der Parameter auf den gesamten Prozess im Ofen diskutiert werden kann. GGR-Öfen bestehen aus zwei Schächten und werden periodisch betrieben. Die Modellierung des Prozesses in den GGR-Öfen ist auf Grund der zeitlichen Änderung der Temperaturen in den beiden Schächten sehr kompliziert. Daher wird ein Zwei- Schächte-Modell entwickelt, welches die mittleren Temperaturen im Ofen sowohl bei monodispersen als auch polydispersen Schüttungen simuliert. Um ein ähnliches Simulationsprogramm für den mischgefeuerten Koksschachtofen zu entwickeln, muss zuerst das Verbrennungsverhalten von stückigen Koksen und Anthraziten unter Schachtofenbedingungen untersucht werden. Das Abbrandverhalten der Kokse und Anthrazite übt einen starken Einfluss auf den Ofenprozess aus. Die Brenneigenschaften hängen von Zusammensetzung, Aschegehalt, Dichte, Partikelgröße und Partikelgrößenverteilung ab. Daher ist ein weiteres Ziel dieser Arbeit eine Messmethode zu entwickeln, mit der das Abbrandverhalten von stückigen Koksen und Anthraziten unter Schachtofenbedingungen analysiert werden kann. Dazu wurden Experimente mit verschiedenen Koks- und Anthrazitpartikeln unter verschiedene Gasatmosphäre durchgeführt. Die daraus resultierenden Erkenntnisse fließen direkt in das Simulationsprogramm des mischgefeuerten Koksschachtofens ein. Mit dem entwickelten Simulationsmodell für den mischgefeuerten Koksschachtofen kann man sowohl monodisperse als auch polydisperse Schüttungen aus Koks und Kalkstein bei unter- und überstöchiometrischer Fahrweise simulieren. Die Entwicklung eines stabilen Lösungsalgorithmus war sehr langwierig und aufwändig, da die Lage der Zersetzungszone bei jeder Parameteränderung wieder neu ermittelt werden musste. Mit den entwickelten Programmen werden die axialen Verläufe von der Kern- und Oberflächentemperatur der Steine, von der Gastemperatur und von der Kalksteinzersetzung berechnet. Auf deren Basis werden der spezifische Energieverbrauch, der Rest-CO2-Gehalt, die Austragstemperatur der Steine, die Abgaszusammensetzung (trocken und feucht), die Abgastemperatur, der Druckverlust und die Wandverluste berechnet. Somit kann der Einfluss aller eingangs aufgeführten Parameter simuliert werden. Die wirtschaftlichen Vorteile des Programms sind sowohl die Optimierung des Brennprozesses hinsichtlich Energieverbrauch und Produktqualität bei Veränderung des Durchsatzes, der Brennstoffart, der Brennstoffzusammensetzung und der Steinart als auch die Schulung von Personal.
